Band Block

A band block is a low-profile form inserted into the lower crown of a hat at the hat line or break. It supports the hat during construction and finishing and can be used to establish or preserve the size and shape of the hat opening.

Band blocks may be made to standardized sizes and oval shapes or made specifically to reproduce an individual customer’s head shape. In custom hat making, a customer-shaped band block can transfer the profile recorded by a conformateur into the finished hat after the sweatband has been installed.

Unlike a full hat block, which supports and shapes the crown, a band block works primarily at the lower crown and hat line.

What a Band Block Does

A band block provides support at the lower crown and hat line while a hat is being fitted, shaped, or finished.

Its exact role depends on the hatter’s working method. Some hatters use a standard-sized band block after the hat is removed from the full hat block but before the sweatband is installed. This allows additional work to be performed while helping maintain the working size and oval established during blocking.

Other hatters omit this intermediate step and proceed directly to sweatband installation.

After the sweatband is installed, a band block corresponding to the intended finished size can be inserted into the hat. In custom work, this band block may reproduce the individual wearer’s head shape rather than a standardized oval.

At this stage, the band block can support the lower crown during brim shaping and finishing, help establish the finished hat opening, transfer a customer’s recorded head shape into the hat, and help verify that later operations have not distorted the intended fit.

A band block can also be used after construction to help preserve the hat’s size and shape during storage.

A band block is therefore not limited to a single point in the hat-making process. Its function depends upon when it is used and whether it represents a standard working shape or an individual customer’s finished fit.

Standard & Custom Band Blocks

Band blocks can represent either a standardized hat shape or the specific head shape of an individual wearer.

A standard band block is made to a defined size and oval, such as regular oval or long oval. It can serve as a general workshop tool when a hatter needs to support the lower crown or maintain the working dimensions of a hat during construction and finishing.

A custom band block reproduces the individual wearer’s head profile at the hat line. Rather than relying only on circumference or a standardized oval, it can account for the actual front-to-back and side-to-side proportions of the head as well as asymmetry or other individual variations.

In custom hat making, this profile may be obtained with a conformateur. With a traditional conformateur system, the reduced-scale pattern can be transferred to a formillion to reproduce the head shape at full size. The resulting profile can then be traced to create a custom band block.

Some modern full-size conformateurs allow the captured head profile to be traced directly, eliminating the need for a formillion when the objective is simply to create a full-size custom band block.

Standard and custom band blocks therefore serve related but different purposes. A standard block provides a known workshop size and oval, while a custom block provides a physical representation of the individual wearer’s intended finished fit.

Band Blocks Before & After the Sweatband

A band block may serve different purposes depending on whether it is used before or after the sweatband is installed.

Before sweatband installation, some hatters use a standard band block corresponding to the working size and oval established by the full hat block. Once the hat has been removed from the full block, this smaller form can support the lower crown during additional finishing or brim work without requiring the entire crown to remain on the hat block.

This intermediate step is not required in every construction method. Many hatters perform the necessary work while the hat remains on the full block and then proceed directly to sweatband installation without using a separate band block.

After the sweatband is installed, the role of the band block changes. The block inserted inside the finished opening corresponds to the intended size and shape of the wearer’s head. In custom work, this may be a customer-specific band block created from a recorded head profile.

The custom band block can then support the hat during final brim work and fitting adjustments while helping establish the customer’s head shape through the sweatband and lower crown.

It may also be reinserted after ribbon installation and crown shaping to verify that these later operations have not altered the intended size or head shape.

The distinction is important: a pre-sweatband construction band block and a post-sweatband fitting band block may differ in both size and purpose, and some hat-making workflows do not use the former at all.

Band Block Shape & Taper

A band block reproduces the shape of the hat opening at the hat line while extending a short distance upward into the lower crown.

Viewed from above, a standard band block may follow a regular oval, long oval, or another standardized profile. A custom band block instead follows the individual head profile recorded for a particular wearer.

Band blocks commonly incorporate an inward side taper. The block is widest at the lower edge, corresponding to the hat line or break, and gradually narrows as it extends upward into the crown.

This taper allows the block to follow the general direction of the lower crown rather than presenting a completely vertical surface. It can also make insertion and removal easier while providing support near the break.

The amount of taper is not necessarily unique to each customer or precisely matched to an individual hat block. Commercial and handmade band blocks may use a general-purpose taper suitable for a range of crown shapes, while other blocks may be made with a taper chosen for a particular style or blocking system.

For custom fitting, the most important dimensions are the circumference and horizontal profile represented at the hat line. These determine the shape presented to the sweatband and ultimately to the wearer’s head. The exact degree of inward taper is better understood as a construction and support consideration rather than the primary determinant of fit.

The Conformateur, Formillion & Band Block

In custom hat making, the conformateur, formillion, and band block can form a system for transferring the shape of a customer’s head into the finished hat.

A traditional conformateur records the head shape as a reduced-scale profile. This compact paper pattern can be labeled and retained as a customer record without requiring the hatter to store a full-size physical representation of every customer’s head.

When the customer returns or a new hat is being made, the stored pattern can be transferred to a formillion. The formillion enlarges the reduced profile back to full size, providing a working representation of the customer’s head shape.

That full-size profile can then be traced onto material used to create a custom band block. The resulting band block provides a durable working form that can be inserted into the hat during fitting and finishing.

A modern full-size conformateur can simplify this process. Because it captures the head at full size, its inner profile may be traced directly to create a custom band block without first transferring the shape through a formillion.

The formillion can still be useful as an adjustable full-size working reference, particularly when a hatter wants to recreate a stored traditional conformateur pattern. It is not, however, required simply to make a band block when a full-size head profile is already available.

In either system, the band block represents the final physical step in transferring the recorded horizontal head profile into a reusable form that can be used directly inside the hat.

Using a Custom Band Block

Custom band blocks may be used during fitting and finishing operations after sweatband installation. Their precise application depends upon the hatter’s construction method and is discussed in the Hat Making & Construction section of The Workshop Ledger.

Band Blocks & Brim Shaping

A band block often serves as a supporting form during brim shaping because it helps maintain the intended size and shape of the hat opening while work is performed on the brim. By supporting the lower crown internally, the band block complements external shaping tools that establish the profile of the brim.

The relationship between the band block and the brim is particularly evident at the hat line or break, where the crown transitions into the brim. Because this area influences both the lower crown and the brim, maintaining the intended dimensions of the hat opening is an important consideration throughout the shaping process.

Band blocks are frequently associated with other workshop equipment used during brim work, including brim flanges and steam-producing equipment. Each tool performs a distinct function within the broader shaping process, with the band block supporting the hat opening while other tools influence the form and condition of the felt.

Band Block Materials & Construction

Traditional band blocks have most commonly been manufactured from hardwood because it provides a rigid, durable form capable of accurately supporting the lower crown and hat opening during construction, fitting, and finishing. Properly finished wooden band blocks present smooth working surfaces that allow repeated insertion and removal without unnecessarily abrading the sweatband or felt.

Band blocks may represent either standardized workshop sizes and oval shapes or the individual head profile of a specific customer. Regardless of the profile reproduced, their construction generally incorporates a gradual inward taper above the hat line, allowing the tool to follow the general direction of the lower crown while providing stable support where it is most needed.

Modern manufacturing methods have expanded the materials available for producing band blocks. In addition to traditional hardwood, contemporary examples may be fabricated from engineering plastics or produced through additive manufacturing techniques such as 3D printing. These methods have made custom band blocks more accessible while allowing digital records of individual head profiles to be reproduced when necessary.

Although materials and manufacturing methods continue to evolve, the essential characteristics of a band block remain unchanged. It must accurately reproduce the intended profile at the hat line, provide sufficient strength and dimensional stability for workshop use, and present smooth working surfaces appropriate for repeated contact with finished felt and leather.

Band Blocks & Hat Storage

A band block can continue to serve a useful purpose after construction is complete by supporting the hat during storage.

When left unsupported, the opening of a felt hat may gradually change shape because of moisture, handling, pressure, or the natural tendency of the felt and sweatband to relax or distort over time. A properly fitted band block helps preserve the size and horizontal profile established during construction by supporting the lower crown and sweatband from within.

For custom hats, a customer-specific band block offers the additional advantage of preserving the unique head profile incorporated into the finished hat rather than maintaining only a standardized oval. This makes the band block valuable not only during construction but also as a long-term reference for the intended fit.

Whether retained by the hatter as part of a customer’s fitting record or kept with the finished hat, the band block represents a durable physical record of the intended hat opening and may contribute to preserving that shape throughout the life of the hat.

Limitations & Practical Considerations

A band block is a fitting and support tool, but it does not by itself determine the quality of a finished hat. Accurate head measurement, appropriate blocking, sweatband installation, and subsequent finishing all contribute to the final fit and appearance of the completed hat.

Standard band blocks reproduce generalized sizes and oval shapes suitable for many workshop applications. They provide a consistent reference but cannot account for the individual asymmetries and variations that may be captured by a conformateur and incorporated into a custom band block.

Even a custom band block represents the wearer’s head primarily at the hat line. It should therefore be understood as a specialized representation of the horizontal head profile rather than a complete three-dimensional model of the head. Likewise, the inward taper of the band block is principally a construction feature that supports the lower crown and facilitates workshop use rather than the primary determinant of fit.

Workshop practice also varies considerably. Some hatters employ both standard construction band blocks and customer-specific fitting band blocks, while others rely more heavily on the full hat block or alternative methods during construction. These differences reflect variations in workshop practice rather than universal standards of the craft.

Workshop Notes

The Workshop Ledger does not yet have a dedicated physical band block in the workshop inventory. The current conformateur, formillion, and hat-block research has, however, established band blocks as an important part of the planned custom-fitting system.

The workshop’s 3D-printed conformateur is intended to provide a full-size record of the wearer’s head profile. Because this modern conformer captures the profile at full size, its inner shape should be capable of being traced directly for creation of a customer-specific band block without requiring the formillion as an intermediate step.

A future experiment will use the workshop owner’s 60.5 cm head as the first test case. The objective will be to create a custom band block representing the actual head profile at the hat line rather than relying only on circumference or a standardized oval.

Both traditional hardwood and 3D-printed construction are potential methods. A wooden version could be produced by transferring the full-size profile to suitable stock, cutting and finishing the opening, and adding a practical inward taper. A 3D-printed version would require converting the captured profile into a digital model before fabrication.

The workshop will treat inward taper as a practical construction feature rather than assuming that it must precisely duplicate the taper of the crown block. The customer-specific horizontal profile at the hat line is considered the more important fitting dimension. Practical testing will determine whether variations in taper produce any noticeable difference in fit, lower-crown appearance, insertion and removal, or shaping performance.

The workshop may also eventually acquire or produce a standard construction band block corresponding to the 61 cm open-crown hat block. This would allow comparison between a workflow using an intermediate pre-sweatband band block and one proceeding directly from the full hat block to sweatband installation.

Testing should document when the band block is used, how the hat responds during brim and break-line work, how accurately the custom profile transfers through the installed sweatband, and whether reinserting the band block after ribbon and crown shaping reveals any change in the intended fit.

The completed custom band block may also be evaluated as a storage tool for maintaining the finished hat’s customer-specific profile between wearings. The results of these experiments will eventually form the basis for a documented Workshop Ledger method rather than assuming that any single professional workflow is universally required.
